You should make molds from the armor set and build a vacuum form rig.

I checked into it, and it's cheaper to just buy the armor. My friend started to pour some molds, thinking we would try to vacuum form. Some parts turned out really good. Some, like the faceplate, couldn't be extracted from the formed parts without breaking the mold. So far, this helmet has only cost me about $15 for glue, putty, and paint with some left over. And of course, A LOT of time sanding and shaping.

Sorry for the off-topic posts, but this helmet is consuming all my hobby time right now. I promise I'll get back to the blaster soon! Here, I have added the ears and trial fit the brow trim. Starting to look like a legit ANH stunt trooper bucket...

Here's something blaster related... I stumbled across this, a Hasbro Boba Fett Electronic Blaster, and I believe it has the correct blaster sound for my E11. It seems to be much louder than the Hasbro E11 sound module, which also alternates between blast and ricochet sounds with each pull of the trigger (annoying). If I can find one for a reasonable price, I may try to use the sound module for my project.

Here's a little more progress... I cut out and assembled the end cap catch.

Posted Today, 05:36 PM
Lord Vader dropped by unannounced today to check on my blaster building progress.

Me: Lord Vader, this is an unexpected pleasure. I am honored by your presence...

Darth Vader: You may dispense with the pleasantries, trooper. I'm here to put you back on schedule.

Me: I assure you, Lord Vader. I am working as fast as I can.

Darth Vader: Perhaps I can find new ways to motivate you.

Me: I tell you that this blaster will be completed as planned.

Darth Vader: The Emperor does not share your optimistic appraisal of the situation.

Me: But he asks the impossible! I need more time!

Darth Vader: Then perhaps you can tell him when he arrives.

Me: [alarmed] The Emperor's coming here?

Darth Vader: That is correct, trooper, and he is most displeased with your apparent lack of progress.

Me: I shall double my efforts.

Darth Vader: I hope so, trooper, for your sake. The Emperor is not as forgiving as I am.

...Guess I had better get back to work! If I end up being sent to the spice mines of Kessel or smashed into who knows what, you will know my blaster build went terribly wrong!

I'm slowly getting through an E-11 build and I can't find a template for those little shields in the front of the ejection port and up by the muzzle. Are they not included in the templates?

Rothgar,
I didn't find one, so I made my own.

I created the formed deflector model in SolidWorks and used it to generate a flat pattern. I cut the pattern out of 1/16" plastic and bent it around a 1" diameter cylinder. The curve at the bottom should closely match the profile of 1-1/4" PVC pipe (1.66" diameter). Some sanding may still be required to get it perfect. I wasn't sure how it would print in JPEG form, so I included dimensions for scale.

If you aren't using 1-1/4" PVC pipe for your build, the bottom curve will be slightly different.

Not really.. I have the body drilled and cut. I was trying to do the grip with EVA foam, but don't like how it's coming out, so it's back to wood and styrene.

I'll have some soon.

That shield template worked great! I cut them out and glued them on last night.

I'll post some pics after I finish putting on a few more pieces.
