A friend of mine purchased an armor kit from ebay. I made a paper mache imprint from the helmet pieces.

Here's the assembled helmet with a coat of primer. Here you can see just how basic the imprint was. Lots of cracks, pits, uneven surfaces, and miscellaneous other imperfections will need to be smoothed out.

Assemble. Most people who put a helmet kit together will tell you the ears can be very challenging to assemble. Most people are right! Making a paper mache helmet is great practice for when the time comes to cut and trim the ear pieces of your really nice ABS or HIPS helmet.

Most of the putty work at this point is just for spot touch-ups. Here, the helmet is nearly formed. but not quite. There are still some uneven areas and small pits. The top of the dome has some flat spots that will need to be filled and rounded out.

I don't know if you were able to tell from the last couple of pictures, but there were some details that did not transfer well to the paper mache imprint. I had to completely redo the temple and rear traps, the frown, and the vocoder.

Here is the final primer coat and sanding. Everything is pretty much evened out and rounded off. The handmade vocoder is glued in place. The sanded primer finish is very smooth and has a plastic-like quality.

Helmet interior is painted black. It hides the newsprint pattern and darkens the inside of the helmet to help conceal the wearer's face... and it looks cool!

Here is th first coat of gloss white. Shiny! There are still a few imperfections I will need to touch up, then apply a second coat.

Thanks. I put on the 2nd coat of gloss white. Looks pretty good, but I still have to do a few touch-ups,  paint traps and tears, paint vocoder, paint tube stripes, clear coat, make and install padding, make and install lenses, install brow and neck trim, and install aerators. The end of this project is in sight, and I can get back to finishing my blaster!

Traps, tears, and ears painted. Rear trap and tear stripes painted. Cheek tube stripes painted.

Yet to do:
* touch-ups
* clear coat
* paint and assemble aerators
* paint and install frown mesh
* make and install lenses
* install brow trim
* install neck trim
* install padding
